Through a Navy Small Business Innovative Research (SBIR) Phase I project, Elementum 3D with Colorado School of Mines Assistant Professor Dr. Jonah Klemm-Toole and Special Aerospace Services have developed an experimentally validated integrated computational materials engineering (ICME) framework to explain and solve printability issues including microcracking in nickel superalloys. The Phase I validation work demonstrated LPBF printing of a custom Alloy 230 with an improved crack-free microstructure and superior tensile properties compared to both the printed and wrought form unmodified alloy.

AM materials breakthrough

Elementum 3D and partner Altius Space Machines have achieved exciting results in a NASA Phase I Small Business Innovative Research (SBIR) project. The team developed and demonstrated laser powder bed fusion (LPBF) additive manufacturing (AM) of iron cobalt alloy for soft magnetic applications including large diameter Hall effect thrusters. Traditionally produced soft magnetic alloys either don’t have the strength or are not available in the large form factors needed for large structures. The printed results showed improved mechanical properties compared to the wrought alloy combined with breakthrough magnetic properties compared to previous LPBF research efforts. These results open the door for AM production of Hall effect thrusters as well as soft magnetic components for commercial space and terrestrial applications.

Elementum is excited to begin work printing new GRCop-42 propulsion components for NASA MSFC. This work is an expansion of our Phase III SBIR contract with NASA and will utilize one of our EOS M400 systems with the advanced process parameters we have previously developed in this contract.

The scope of the project includes process development for large format print quality and speed, and property characterization of rocket engine components.

Custom aluminum bronze material development on track

Aluminum bronze is not a common alloy, but the combination of optimal hardness and corrosive resistance makes it an exceptional material for hydraulic and aquatic applications. Recently, a customer approached us to transition their aluminum bronze bushing from traditional manufacturing to the versatile additive manufacturing (AM) process. The research and development activities required to tailor the material properties to their specific needs were achieved faster than the customer expected.

The success of printing the aluminum bronze bushing rested on Elementum 3D’s ability to achieve the exact hardness requirements along with meeting a variety of other material properties. Extensive heat treatment development proved to be instrumental in producing a bushing that would maintain a tight seal while pressed up against the stainless-steel section of the application.

We are in the final stages of the bushing development and the customer is extremely pleased with the progress. Furthermore, they are impressed with the surface finish and the gold-like color of the finished material.

Elementum 3D staff doubles during COVID-19

For the past 18-months, the coronavirus outbreak has threatened how we live and work. Finding ways to adjust to the new normal has tested all organizations. Interestingly, though, the disruptive impact of the pandemic has unexpectedly advanced the adoption of additive manufacturing. This unique moment has propelled Elementum 3D to embrace a bold action to scale up human resources to support corporate initiatives.

We have doubled our staff since April 2020, to sustain our core initiative, provide a world-class experience at every Elementum 3D customer touch point. Positions at every level have been filled to seamlessly accommodate our customer’s unique needs and timeframes. Materials development requests on the rise

The ability to 3D print custom and industry standard metals has been at the top of most additive manufacturing (AM) user’s wish list since the first 3D printed metal component was printed over three decades ago. Demand for novel AM powders continues to rise, with more companies buying additive manufacturing (AM) hardware and scaling their AM usage, but availability is still limited.

Elementum 3D’s proven success in expanding the printable metals library regularly generates a wide variety of metal material development requests from the AM community. We have listed some of our most recent inquires to give our readers an inside look at what materials end users are interested in printing in the near future.

Aluminum 3000 and 5000 series is sought after from customers looking to optimize current parts with 3D printed versions that would benefit from our property enhancing RAM technology and the design freedom of additive manufacturing.

Aluminum Bronze is a good fit for hydraulic applications which requires high hardness and good corrosion resistance.

A1000-RAM1 has been requested by several customers, including a very large transportation manufacturer. This material would introduce a highly conductive material with adequate strength for most applications, essentially marrying A1000-RAM10’s strength with and A1000-AM conductivity.

Titanium metal matrix composite (Ti MMC) would exceed the wear resistance over the industry standard Ti64 and provide wear resistance values comparable to cobalt chrome. Growing industry interest will be the trigger for development of Ti MMC

Metal 3D Printing to Yield $50B in Parts by 2030

Elementum 3D adds SPEE3D’s cold spray AM technology

On July 27, 2021, Elementum 3D announced the acquisition of a SPEE3D cold spray metal 3D printing technology. With the addition of a WarpSPEE3D metal 3D printer, we now have the latest tool for advancing our current additive manufacturing (AM) capability.

The WarpSPEE3D is SPEE3D’s large format cold spray metal 3D printing machine able to build multiple components at once up to 1000mm x 700mm in diameter. It has the capacity to print 30 tons of metal parts per year and is 100 to 1000 times faster than traditional metal 3D printing methods. The WarpSPEE3D system uses supersonic jets of metal powder to fuse material through a kinetic-to-thermal energy transformation.

“We are very excited about partnering with such a pioneering company such as Elementum 3D. Their additive manufacturing and material expertise will help to bring Cold Spray Additive Manufacturing to the forefront and quite literally change the way parts are manufactured in several industries,” states Byron Kennedy, CEO of SPEE3D.

The acquisition enables Elementum 3D to offer a rapid and cost-effective cold spray solution for customers who require large, high-quality metal AM parts for applications such as Defense, mining, oil and gas, aerospace, automotive industries, and more.

Developing and applying Elementum 3D materials to SPEE3D’s cold spray printers is a major step forward towards our goal to offer customers a comprehensive range of AM solutions,” stated Dr. Jacob Nuechterlein, CEO of Elementum 3D.

Why are print parameters included with Elementum 3D powders?

Elementum 3D provides printing parameters with the purchase of Elementum 3D powders because they are the most important factor to increasing efficiency when 3D printing a high quality component. Printing parameters provide the processing information required to coordinate the printing of a component using a 3D printer, equivalent to the instructions required to bake a cake!

For over six years Elementum 3D has honed its expertise in developing advanced high-performance AM materials along with the parameters required to print them. The development and maintenance of our material parameters are regularly reviewed and updated for all Elementum 3D-approved laser powder bed fusion printers and others. This practice ensures the end user will consistently print high quality components.

Given the importance of parameters, it is amazing how often AM powders are sold without parameters. A primary reason for extended delays in 3D printing is from not having parameters available. When parameters are not provided end users will most likely experience difficulties achieving expected material properties and consume a great deal of time using inefficient trial-and-error techniques.

Inclusion of printing parameters with all Elementum 3D materials is just one of the ways we are making additive manufacturing more attractive to manufacturers. Another is providing heat treatment schedules (included when necessary)!

NASA JPL test A6061-RAM2 parameters

JPL has advanced new alloy qualification to a new frontier with the printing of a scaled-down model of the Mars Perseverance rover wheel. While many from several industries have designed and printed various components to test A6061-RAM2 parameters, the JPL printing of the rover wheel is a first. Their attention to detail is impressive. They included flexures in the suspension design and the grousers are straight, making it clear that this is the wheel from Perseverance.

While this is a test component, we are nevertheless excited to see that JPL is researching new additive manufacturing alloys for future space travel applications.

Elementum 3D team building in the mud!

On July 24, twenty Elementum 3D employees came together to compete in the “Tough Mudder” event. Together they accomplished it!

This was not a social distancing event. The “Elementum 3D TOUGH” team had to establish trust, communicate efficiently, and — most of all — lend a helping hand to conquer the 10-mile course that included 24 grueling and muddy obstacles.

Getting muddy together proved to be a fun way to build connections with teammates from different departments, improve company morale, and inspire some friendly competition.

Two SBIR Phase I grants awarded Elementum 3D

In May 2021, NASA awarded a SBIR Phase I grant to Elementum 3D. The SBIR is centered around the development of additively manufactured soft magnetic materials for large diameter Hall-effect thrusters. In-space electric propulsion systems are of growing importance for interplanetary missions and better manufacturing methods are needed to produce large diameter Hall-effect thrusters with the right magnetic properties and structural robustness.

We are honored to work with NASA and partner Altius Space Machines in developing AM iron-cobalt alloys, printing processes, and post processing to achieve the needed performance for Hall-effect thrusters and other space and terrestrial uses.

Working together with Dr. Jonah Klemm-Toole at the Colorado School of Mines and Special Aerospace Services, Elementum 3D will develop a modeling framework linking alloy chemistry, AM processing, thermal history, microstructure and defect development and mechanical properties. Elementum 3D’s rapid experimental alloy development (READ) process will be used to provide extensive experimental validation of the model predictions to allow for iterative model development and improvements. The validated model will then be used as a guide for development of new designed-for-AM nickel superalloys, copper alloys, and more.

U.S. Navy high-tech challenge recognizes A6061-RAM2 as metal AM solution

On June 2, 2021, Elementum 3D was an award winner in the “Heavy Metal” track of the Navy’s “HacktheMachine Challenge.” The challenge included hundreds of participants, across the Navy enterprise, as well as those in the public and private sectors. The event’s goal was to solve some of the Navy’s most high-tech challenges in a three-track prize challenge called “HACKtheMACHINE” — hosted by Naval Sea Systems Command (NAVSEA).

Elementum 3D surpassed all other materials development contestants in the “Heavy Metal” track, a hybrid virtual and physical challenge that allows the Navy to tap into a wider and more diverse base of advanced manufacturing in this country and beyond. Elementum 3D’s A6061-RAM2 part was entered in the main Heavy Metal track challenge, entitled “Light It Up,” which consisted of converting an existing 2D drawing of a standard bracket that connects a light fixture to a stanchion into an innovative 3D printed part. The printed bracket was then submitted for evaluation, which included vibration and shock testing.

Innovations created through Heavy Metal track challenge will accelerate the adoption of metal additive manufacturing (AM) in the U.S. Navy and support their initiative of bringing innovative processes and technologies directly those who need it. “At sea, if I have a part fail – I need to be able to print as much of that part as I can while at sea,” said Rear Adm. Jason Lloyd, U.S. Navy, Naval Sea Systems Command, Chief Engineer and Deputy Commander for Ship Design, Integration and Naval Engineering.

Cool Part Show showcases A1000-RAM10

Masten’s chamber fires successfully for two reasons, its innovative design and because it is printed out of our A1000-RAM10 product, allowing for the much-desired material that combines lightweight aluminum with the high temperature performance of ceramic.

NASA plans to fly repeated trips to the moon with the rocket engine, in rapid sequence with little delay between launches.

In addition, we were featured in its 27th episode, Lighter, Better-Performing Brake Rotor From 3D Printing: The Cool Parts Show #27. It was originally broadcasted live and centered around Ceramic Disc Technology for a Dodge Challenger Hellcat. See how Elementum 3D and Ceramic Disk Technologies (CDT Rotors) combined their revolutionary technologies to eliminate two-thirds of the rotor’s mass, deliver five times the thermal conductivity and reduce brake dust by 95% compared to the car’s standard rotor.

Cool Part Show showcases A1000-RAM10

On May 12, 2021, “The Cool Parts Show” broadcasted their 30th episode, “Lightweight Combustion Chamber Part of 3D Printed Rocket Engine.” It featured Masten Space Systems lightweight, reusable combustion chamber design for NASA’s “Broadsword” rocket engine printed by Elementum3D with Elementum 3D’s aluminum metal matrix composite (MMC) product — A1000-RAM10. Elementum 3D finalizes powder reseller agreement with EOS N. America

On February 22, 2021, a new milestone was achieved between Elementum 3D and EOS NA. The two industry leaders have entered into a resellers agreement that will secure EOS as an official supplier of all Elementum 3D materials in the N. American market.

Elementum 3D has worked closely with EOS N. America for more than five years and we have both benefited from the strong relationship. This agreement will assist EOS users with direct access to Elementum 3D products.

In addition, new EOS printer purchasers can request one of our materials as the initial powder delivered with your printer.

RAM patent expansion update

AFWERX SBIR grant awarded – Air Force and Space Force seeking transition to RAM aluminum

Elementum 3D has been awarded an AFWERX SBIR Phase I contract to transition our reactive additive manufacturing (RAM) high-specific-modulus aluminum materials for US Air Force usage. These high-specific-modulus materials are suitable for structural components for avionics, optical systems, RF, IR, and other sensor and communications systems for space and aerospace.

This Phase I contract opens the door for Phase II funding opportunities to work with a customer to further support transition of RAM aluminum alloys to the U.S. Air Force or Space Force including application development, testing, and collection of design allowable quality statistical property data. Follow-on SBIR funding is also available. This contract also enables us to enter into Phase III sole source contracting with the DoD. We are currently looking for projects with the DoD and prime contractors to take advantage of this opportunity. The Air Force Research Laboratory (AFRL) is sponsoring this work.

Q1-2021 exceeds operation targets

Elementum 3D’s first quarter of 2021 has seen unprecedented growth in all areas of the organization.

We have more than doubled the targeted sales goals for January and February and March is on track for similar results. The primary drivers have been a significant increase in powder sales and a recent multiyear parts manufacturing contract.

Operations has expanded in the first quarter to accommodate our rapid growth in sales. We have added a second location in Erie, CO, giving us an additional 11,000 sqft. The addition has made it possible to ramp up our laser powder bed printer count from four to seven with plenty of space to accommodate future manufacturing demands.

Growth has also influenced staffing and accordingly we have added five new teammates. The Operations division has onboarded four and we have added a human resources manager.

Employing talented team members is key to meeting our growth needs and ensuring we continue to provide our known quality, world class, and industry leading products and services at all levels of customer demand.

1st annual ISO 9001-2015 audit is complete

On February 18, 2021, Elementum 3D successfully completed their 1st annual ISO9001:2015 Surveillance Audit.

The objective of the audit is to comb through all requirements of the ISO 9001 standards as it relates to the external and internal issues relevant to Elementum 3D’s purpose, strategic direction and process documentation.

Passing the surveillance audit ensures that Elementum 3D’s quality management systems are well defined, established, monitored, and measured. Furthermore, it confirms the criteria, methods, operational procedures and resources are in place for the operation and control of Elementum 3D’s manufacturing processes.
